I don't see any calculations or allowances for BMS, enclosures and vehicle integration? I take your point Ian, I guess it is the difference between the cost of the system on the left side of my spreadsheet and the ball-park TS and HP numbers for a similar sized system... so... that would be... best...

For the record: just went and power-filed the edge of one of my connectors - copper, plated.

Still, 1mm seems real thin... I'll be keeping an eye on the temps.

Two simple questions really: 1. Looking at the connectors delivered with my Hi Power batteries (look like 1mm steel) I see two problems: wrong material, way to flimsy. All seems pretty clear. Seems more logical that they are clamped anyway, since they will connect better. Mine (50Ah) show a very slight swelling.

OK thanks for the tips. I think I'm going to try a variant on the Webasto approach and have a timed electric heater (don't want to use any liquid fuels really) to pre-warm the vehicle, and see if I can get away with some light weight 12V demisting system. Don't know how many of you have seen this guy's Honda S2000 conversion but it looks very neat.
